Vauxhall Zafira Z19DTH 2006 - Air leak, code P2279 #

Year of Manufacture *: 2006 Engine Size and Code *: Z19DTH ( Optional ) Scanner Used: Abrites Commander ( Optional) Fault Codes: P2279 Intake system leak detected.
Hi Gents, Have the dreaded air leak fault code logging along with fault code related to throttle valve, tested throttle valve and replaced it and it’s not logged the it’s relevant code anymore. But still have the intake air leak logging a fault. Smoke tested the inlet from the AMM, no leak found. New manifold fitted by us 3 months earlier along with EGR valve, tested manifold flap operation OK, removed EGR and found a lot of carbon deposits considering it’s only been on 3 months; but it’s was still closing and opening OK. Road tested with code reader and found the boost pressure was lower than demanded plus DPF back pressure was really high, tried a forced regen but no luck so we sent the DPF and pre-filter off for professional cleaning and re-fitted, DPF pressure now OK but it’s over boosting according to demand: Demand = 240 KPA, actual = 290 KPA. Checked boost control valve operation and it’s OK, VNT seems free when activating Boost valve, vacuum levels are OK. I’ve checked the AMM but suspect the peak frequency to be to high at 10.75 kHz (15 g/s at idle 150 g/s revving). Does anyone have a good waveform for comparison? Would anyone know if this requires the software update according to software date and version? Sorry for the long post but I’m running out of ideas!

Hi Mark, To be honest I just checked with the mechanic who removed the EGR valve and he say's he's not sure. I'm thinking as a quick way to see if it is blocked I could look at AMM response as I open it using actuator tests. I'm trying to see the logic behind a blocked EGR causing the problem of an air leak, but I'm not sure what in total the ECU sees to log this fault code.
Thanks for the suggestion, will report my findings.

Hmmmm,
Tested AMM response by opening EGR with actuator test and the engine respond quite dramatically, and as you can see from the waveform there is a noticeable drop in air flow, so I would guess that the ports are clear.

Try pulling off the boost pressure sensor to see if its full of carbon.

Hi Matt,
Forgot to say that I've checked the Boost pressure sensor.
Vehicle has been returned to customer so it's unresolved, but the customer is very understanding and I said I will keep him informed of any ideas that may turn up. I was wondering if carbon deposits in the actual ports in the head maybe the problem, thinking of getting one of those BG inlet system cleaners.
When you changed the manifold did you change the flap motor? We were told by the dealer that this is set when installed and memorises the positions therefore new one needed when manifold changed. We stumbled across this as we had one similar to yours but we didn't change the motor as it was the flaps that had fallen to bits, when we changed the motor all was well.
Hi Kelly, I can't remember off the top of my head whether the manifold came with the motor or not, but can find out. After changing it the fault was cured for at least 3 months before the same code logged again, I would have thought that there would be a re-set for the motor if it was that important, and although I have done a lot of re-sets on this vehicle I can't remember whether the flap motor was one of them.

P.S. tested operation of flap motor and everything is operating OK.
Checked with the mechanic who changed the mananifold and he said the motor didn't come with it, so the answer is no it hasn't been changed. Point is I don't want to change anything unnecessarily, function test shows it's working fine, I guess there is a feedback sensor that could be tested so maybe that is the way to go.
