I'm sure you have thought of this, but when I'm faced with intermittent issues like this I try to rig up different coloured repeater bulbs (the type of thing that we used to find in the dash of a 1970's vehicle)to different parts of the circuit.
Then when the little basta*d won't start you stand half a chance of sorting it.
