Alfa Romeo Brera 2.4 JTDM - MIL comes on while driving, code P1206 particulate filter - Fixed #

Car recovered in non start. Customer informs me that the car has been going into limp mode, engine management light comes on, reads and clears his own fault code, particulate filter fault. I scanned for fault codes, P010F Air Flow Meter Incongruence and P1206 Particulate Filter.
Car cranked and tried to fire. Given the info from the customer, attached the scope to the DPF sensor. Goes straight to 5v on cranking, no start, suspect blocked particulate filter, disconnect exhaust system in front of filter. Engine starts and runs.
Replaced DPF, carried out resets using scan tool. Vehicle now starts and runs. While road testing sets fault code P1206 particulate filter. Similar fault to what the customer experienced before the non start. The filter was obviously blocking up then and is now new. Rechecked DPF sensor voltage, ignition on 384 mv, idling 557 mv, WOT 3.423 v. Vehicle seems to have a lack of power until about 1900 RPM, alos cuts out straight after 1st start from cold. Replaced the air flow meter, removed and cleaned EGR valve, vehicle now runs a little better but fault still present. 3 v WOT seems a little high to me. Faulty sensor? Poor quality after market DPF? Hello Andy, are you sure the new one isn't blocking up already? We fitted one to a Doblo a few years back that blocked solid in less than 50 miles! (That one was due to faulty injectors).

Hi Alan, thanks for the reply. I had a chance to look at the vehicle again yesterday. It is something that I had not considered. I didnt expect a filter to block up so fast. Looking at the sensor readings, key on engine off, 0mb proving the sensor plausibility, start and idle around 300mb, which I think is high, then under load goes up to 600mb and as high as 1000mb at times. I think your right, the filter is starting to block up again already, and considering the vehicle had the ability to block the old one solid to cause the non start in the first place this seems likely. I've checked and cleaned the EGR which was stuck closed, replace the air filter which was very dirty. I carried out a leak off test on the injectors which shows around 70% difference between the highest and lowest reading with the others all in between. I have suggested to the customer that the next course of action may be to test and recondition or replace the injectors. He wasn't very keen on this idea given the cost and no guaranteed fix. I'm not sure of how to prove the fault any further with testing alone. Thank you for your time, Kind regards, Andy

It would appear that it has blocked up a bit too quick, so a fault still exists. If you still have the old dpf you could smash it through and refit so you can do an emissions test, that way you can assess the smoke output, these will run pretty clean, even without a dpf.

Also have you done a smoke test on the inlet, you could have a boost leak which would give that MAF error and cause excessive smoke?

Wouldn't a DPF off remap be an option. I know there is debate on this subject but its an option I'd go with if its possible.

I waisted hours on a Ford Galaxy just to prove a poor aftermarket DPF wasn't upto the job. Opted for dpf removal remap and all is well. No black moke from exhaust either.

Just thinking, when resetting the dpf values was a forced regen carried out, ive had a couple of fiat's that prematurely block the aftermarket dpf unless a forced regen has been done just after fitting.

Thanks again for all the replies, I think using the old DPF housing to asses the emission level and smoke testing the inlet is a good idea.
I also think DPF removal my be a cheaper and easier option for the customer to consider.
I hadn't considered doing a forced regen on a new filter but it is worth a try, thank you for sharing your experience, talking with the customer this afternoon. I'll keep you informed with the out come.

Carried out a forced regen, pressure sensor reading came down to 10mb. After a 20 mile road test no fault codes and sensor reading around 17mb at idle. This was not possible before and 2 weeks later still appears that all is well, looking like a fix.
