Some tricks I have learned about halters and the chafing problem: If you get a section of the synthetic fleece that is used on chinches you can stich it around the noseband and metal parts at the side of the face to prevent rubbing. I use synthetic yarn as the "thread" as it is very strong. Also, I have found that you can use a double ended clip to take up the slack at the bottom of the halter so that they can't get a foot through it. You sort of clip the halter to itself. Just some ideas...
